Buying the felt/fiber & punching your own sounds like the plan alright.
I wonder what the pressure difference would be between two identical loads (with the exact same shell, primer , powder & shot charge)...but one with the old school felt/fiber & one with the modern plastic wads?
I don't really hunt much, but like to roll my own for clays.
I could see how this could be very satisfying, where a smallish number of boxes were needed for your favorite birds.
Could be VERY tricky on a Progressive loader though!!! smile
Good luck

Currently here in the UK Eley cartridges have been using a 'fibre' wad made from compressed paper exactly the same as you get in parcel packing, the grey cardboard like material.
I have examined a new wad that I obtained and indeed I was able to seperate each individual layer of paper.
So, could we use papier-mache?

Luckily card and felt wads are easily obtainable here in the U.K. and I use them most of the time for reloading; they are more or less essential in black powder reloads, and most European cartridge manufacturers make ammo with both felt or plastic wadding. A lot of clay grounds and game shoots insist on the use of felt wadding because of the spent plastic mess that gets left lying around. As tp pressure diffences with identical powder shot loads the felt wads should give a lower pressure. All the reloading manuals advise a 10% powder reduction if substituting plastic wads. I suspect that papier-mache wads might work out OK. It appears to me that the Swedish wads that Greener described were mad from something similar.

I didn't realize that Ely is using compressed paper wads. I wonder how well they might obturate.
